There are many stages in creating a part. First is the plug, “the plug” as we call it is the hard part, the original that the mold will be made off of. It can be made from almost any material but usually is a mix of steel and body filler on most automotive applications. In some instances we can offer a plug made on our 3 axis router. This is more expensive route but still an option for those who can supply cad drawings of a part they would want to move along with. The plug in most cases usually starts off as a factory part and then is modified to make the part desired. This is one of the most time consuming parts of the whole process as this is where every minute detail has to be taken care of. Whatever is in the plug with be in the mold and then on every single part that comes out of that mold. Let’s take a hair for instance, you have a hair or tiny little scratch on somewhere/anywhere in the plug it will transfer all the way down the line. So time and cautiousness must be taken when designing and creating the plug. We keep all plugs, stored away just Incase we ever damage a mold. We can then recreate the mold again to ensure the same parts come out in the future. General man hours to create a plug can range from 40 to 160 man hours. 

Next is the mold. The mold is the workhorse of the operation, it gets used over and over and over again. This just like the plug needs to be done in a very particular way and reinforced to ensure repeatability from one part to the next. The molds generally are good for roughly 100 parts before we need to remake them, hence the reason above for keeping all of our plugs. General man hours on creating a single mold can be anywhere from 8 to 32 man hours. Complexity of the part and flange count plays heavily into this. The more edges and ducts and louvers you have the more complex it gets. 

Last but not least you have the part. The part is just like the mold, depending on complexity of the part it can take anywhere from 4/16 to make a single parts from layup to trim. 

This is just a brief overview of what it takes to create a part so now you kind of have an idea of the time that goes into each part you understand that we “can’t just make these doors or this bumper” that easily.
